Gearbox clunk

Is the actuating plunger in the lever secure? Its retained by a grub screw, if that loosens off the plunger can move in and out with vibration giving insufficient stroke to the MC piston.

Thanks Pete, I'll look into that.

John, I found a used low miles (300) clutch cylinder on ebay. My thought is that its' worth swapping out just to see if we find difference. Checked the mileage on the MC replaced 6/2011, currently 6k mi the resistance seems to be okay and we didn't find contaminants in the MC res when we flushed it this last Feb.

There's no way we can get the dealers to replace the MC again the way it's performing now. So we'll flush it again then install the new clutch cyl.
 
I had a clunky gearbox too when driving > 30 minutes and I changed the oil to Castrol 75W-145 full synthetic. Its not a cheap oil but worth trying.
Especially when the gearbox gets hot its's much better now. (that's the 145 part ;-))

Sorry I looked on the package it's a 75W-140 MTX gearbox oil.

Redline makes a gear oil, Shock Proof, that is the specified weight but provides the protection of a heavier weight. Using a oil weight other than specified may cause a unforeseen problem and if there is a problem somewhere in the hydraulics or clutch your just masking it.

Have you bleed the hydraulic circuit? If so, was the fluid clear in the MC res?

My buddy and I are still dealing with his clunky trans. Checked the MC push rod and everything is fine there. My suspicion is that the clutch hangs up a bit when hot. We have yet to replace the clutch cylinder.
 
Thanks I appreciate your reply! The oil I use has a much better viscosity index than the Genuie Guzzi Agip 80W-90. Agip = 14 and Castrol is 25,2 mm2/s at 100 degrees. This proofs to me that the oils is more stable than Agip. It's also a GL 5 which is covering GL 4 as long as you don't have brass bearings or sychronized transmission (due to the sulpher content). So it helps for now in less clunk noise when the gearbox is hot.
